C has a very big head too (>97%!) We have an iPlay toddler floppy hat that ties too, it works great! This is about the only brand that works for us. We've been using it since he was 6 months old, a year later he still wears it.

iPlay makes a sun hat that has a chin strap that you tie (vs. velcro) and there's a strap around the head that cinches. So you could get a big size then cinch the head band to fit and tie the chin strap! Tying the chin strap is kind of a pain, but makes the hat fit a much larger size range.

UB2 makes a cute boys' hat with a chin strap. We LOVE those hats! http://urbanbabybonnets.com/bonnets/modcaps.html We have the opposite problem (ultra small head), but they have a wide variety of sizes. Good luck!

J has a huge head, the hats that do fit him don't have the strap and only last about 30 seconds...any suggestions? He haaaates anything being on his head :-( I always use sun lick and he has lots of hair but I feel like a bad mom taking him out without a hat on!
